Hi guys/girls

Thought it was about time i started a project thread of my latest build. The supercharger conversion is done now but a true project is never finished :y: I know a fair few people on here through other clubs etc. I have also dealt with a number of people as i supply/fit JP4 engines, do roll cages and other track preperation and welding work. For those that dont know me you may recognise my last project.

It wasn't just any car, it was built by a mate and myself a few years previous to my project. He managed to find a fully track prepped shell that only needed an engine. He didn't want to go down the old mi/gti-6 route because he wanted something different. In the end he decided on a 206 GTI 180 (EW10J4S) engine and found 1 that had covered only 500 miles when lifted from the 206. Im fairly certain it was the first 205 with this engine fitted, we contacted various peugeot tuning companies for info and all said it couldn't be done. To start with we had it running on the standard ecu and multiplex wiring which wasn't ideal. We then ditched that and ran it on a omex 100 and carbs (yes thats an engine with variable valve timing and carbs) It produced a healthy 197 bhp and 155lb/ft, we were over the moon. The smiles soon wore off so its back in the garage for cams, TB's and omex 500. This next setup made 202bhp and 167 lb/ft, not much gain for the money spent but it drove so much better and idled like a standard car.

After a couple of years and plenty of trackdays my mate decided it was time for a house :homme: So much of my own time and effort went into the car i couldn't resist buying it. I was half way through my 106 project at the time and kept at it for another year. Having such a good all round track car i always had doubts in my mind wether the 106 could be a match for the 205, deep down i knew it wouldn't. I decided to break the 106 and keep a few of the good parts.


In the last 3 years i have owned the car its had a full respray, a few extra sets off wheels and just general tidy up. It may be a track car but its my aim to keep it mint, the shell was dry stored for a number of years be for my mate bought it so not single bit of rust any where.

Once happy with how everything fitted i removed the engine and stripped it down, seam welded the bay and filled all the unused holes in the bulkhead

While i was busy with all the fabrication and bodywork i sent everything away to be blasted and poweder coated. All parts have been re-fitted using stainless bolts :homme:

The 206 Gti 180 exhaust manifold is a work of art standard. When we first did the conversion it was running a 2.25" exhaust so thats what size flange we used. Im now changing that for a 3" so off with the old and on with the new...

Yes standard, stainless aswell :D

Yeah they are 206 nimrods with 10mm spacers.

Im 99% sure its sorted, although i was 100% in the first place lol. Its always a problem when its not a road car, the only time i get to test it is on a trackday!

When we first did the engine conversion i fabricated a small box to hold the gear selctor box. The selector boxes are pretty bulky and i needed more room in the tunnel for the new 3" exhaust so raised it up as high as possible.

The car doesn't run any of the original instruments so i ripped apart the loom and cut it down to the bare minimum. Managed to fill 2 shopping bags of excess wiring so a good bit a weight off

Here's the 75mm TB im using, its from a 3 series bimmer. Had to trim a few bits down and also modify the spindle to accept a vauxhall yoke. I like the vauxhall cable because it has a push on ball fitting instead of the bike brake type end. Also a vauxhall vectra cable was perfect length. I cut the top part of the vectra pedal off and welded it too the 205 pedal for a OE fit

The mapper wants me to do a forged solid lifter spec engine as it was still making power at the limiter. Saw near 350 bhp but had to drop the limiter to keep boost levels/power down.

Cheers mate. I like to think im flying the flag for these engines (in this county anyway) as they are really under estimated! Nobody wants to fit them never mind mod them. DP have built some tasty turbo ones though :D

Steve (s1 s/c 16v) went all out with solids and mega revs and he said his felt flat until really revving but you have more capacity in your favour. Certainly be nice to see/hear :)

Would love to see this at a trackday, you got any planned in march time?

Weather dependant i might do some. I tend not to book this time of year, take the risk of it being fully booked and just go down on the day normally.

That was my main concern. I dont want it flat just for big power figures. I have looked into things and it seems you would need twin chargers with different gearing. Same as a twin turbo setup really.

So true all the 206 boys don't bother modding them always going on about how the Gti 138 engine is better to mod and get power from ect.

I believe it's mostly down to how the multiplex system works, no one has a 180 with aftermarket management because they loose all functionality, where as for you, you don't need it lol

I agree with it being very underestimated! People think they are slow until they get shown otherwise lol!

Thanks for the comments guys. The thread is just about upto date now, below is a lits of what im working on now.

1) New exhaust as the current 1 is too loud!
2) New brackets for the AP brakes
3) 8 rib pulley setup
4) General weight saving (alloy pulleys, poly windows and maybe some fibre glass panels)

Well power wise im already pushing my luck at 306 bhp from a standard engine. Without going down the forged route all over again im not going get any more.

Lets see how long it lasts, if its a while then ill just keep dropping standard engines in, can pick them up for a decent price!

Yeah it is. Its a shame its too loud as its sounds mint, was just over the noise limit at cadwell!.

Would be ideal for a turbo car as the turbo will take up most of the noise.

Made my new exhaust over the weekend using Magnaflow boxes and a selection of custom madrel bends made to my specs. Its identical to the previous one i made but has larger boxes to muffle the sound better.

Time for an update.


Been taking the car to a private road to get some mileage on the new exhaust and brakes. Im really happy with the exhaust note and the brakes are something else!!! :D

Will be having a heated screen and polycarb window kit fitted in the next few weeks. Once they are in ill be getting the car weighed. Im hoping for sub 850kg, if not the grinder and hole saw will be out ;)

Yes ive sorted it with some new and different positioned pulleys. It wasn't slip is was wondering. The main problem (i think) was the fact i wasn't using an auto tensioner to take up the slack.

yes, slightly smaller bore and much bigger boxes to keep the noise down. Was 108db static at cadwell hahaha

Polycarb windows have been fitted today. Will be doing the heated front screen tomorrow :D

no josh. I went to my local scrappy but there scales are only calibrated to the nearest 10 kg :/

Think a trip to mallory is in order, you had yours done there didn't you?

Still need to wire up the screen, going to run it from a fused relay which should be here in a few days.

Rear screen isn't fitted yet as im not sure if im going for a fibreglass tailgate yet.

Yep! I can use there weight bridge any Monday afternoon and it does it to the nearest 0.5kg which is awesome, you'll have to come down with me when my cars done Matt

Wired in the front heated screen today and its mint, should of had one in my life years ago!!!.

Last thing on the list is a single seater style wing mirror just for the drivers side. 205 wing mirrors are fairly heavy so have to go. Will order some carbon sheet for the base plate to which the mirror just screws on.

Had a awesome weekend at Santa pod. The car ran spot on and im really happy with the times. I was expecting low 13's but really wanted to break into the 12's. First run i took it steady as its the first time the car has had a good thrashing really.

I hit the target on saturday after a few runs with a 13.1 @ 114 mph. Then came the 12.9 which made my day.

I wasn't going to run today but because the weather was better i thought i'd give it a go. After a fiddle with tyre pressures for some extra grip my best time was a 12.7 @ 117mph

Im not sure how the times compare with the big power 106/Saxo's???. I have to keep reminding myself thats the engine is standard and its only running low boost (9psi)

Good time there, would be much faster of you changed gear before it hit the limiter ;)

Also looks like it needs some more revs at the end of the strip bit tbh, for a car that's not setup for drag racing that's a good time

Not really when it makes full power at the limiter ;) I know what your saying though but its impossible not to hit first and second, third comes in so quick and 4th is right on the limit. Changing into fith was slower, i did try it.

Your correct there, the rev limit was dropped to keep boost and inlet temps down. A bigger intercooler is next so once thats on i will be putting it back to 7500rpm.

Not really when it makes full power at the limiter ;) I know what your saying though but its impossible not to hit first and second, third comes in so quick and 4th is right on the limit. Changing into fith was slower, i did try it.

Your correct there, the rev limit was dropped to keep boost and inlet temps down. A bigger intercooler is next so once thats on i will be putting it back to 7500rpm.

Still changing gear before it hits the limiter will make you faster.

I few more revs will see you better times, but it's already very fast. Thought that changing will make you slower.

Had a awesome weekend at Santa pod. The car ran spot on and im really happy with the times. I was expecting low 13's but really wanted to break into the 12's. First run i took it steady as its the first time the car has had a good thrashing really.

I hit the target on saturday after a few runs with a 13.1 @ 114 mph. Then came the 12.9 which made my day.

I wasn't going to run today but because the weather was better i thought i'd give it a go. After a fiddle with tyre pressures for some extra grip my best time was a 12.7 @ 117mph

Im not sure how the times compare with the big power 106/Saxo's???. I have to keep reminding myself thats the engine is standard and its only running low boost (9psi)

It just goes to show it doesn't matter what power you have got, most important is getting it off the line or you are just playing catch up!!

Im happy with my 12.7sec though, to say its built for track and not drag racing/sprints.

Well i was more than happy with the way the car performed at FCS, the car pulls hard and the brakes are just awesome :D

Really annoyed i was black flagged 3 times for noise so had to keep off the throttle on certain parts of the track. Im going back to the drawing board again with the exhaust, hopefully 3rd time lucky!.

Was really good to meet some new people and put faces to some names :y:

This car is a real gem mate, retained the standardness of it while making it absolutely rapid.

The engine bay made me jizz a little, wish mine looked as chromey/clean as that lol. Those rims look really good too, what are they?

Wheels are Rota Attacks, 1 of the lightest around in the size and fitment.

Its switchable on the omex at any RPM, just need to switch it at the most suitable point. Im running standard pulleys, you can only change the exhaust cam on these engines which is pointless.

Time for a small update

Progress has been slow over the last few months due to building a new garage and workshop. Its been the main priority but will be worth it in the end :D

This was 5 weeks ago, its more or less finished now!.

Still managed to make a few changes to the car ready for a trackday at Cadwell. Temps were slightly high at donington (fcs) so ive made some air ducts from old headlights. I have also fitted a water intercooler spray which work really well. Its controlled manually at the mo but will eventually work out away for the ecu to work it.

Really happy with the way the car performed, had loads of people come over asking questions. The highlight of the day was pushing a 530bhp new skyline out the way down the straight. I was waiting all day to have a play with it haha.

Had the car weighed aswell, came in at 816kg. Works out at 375bhp per ton :D

Its the recirc passing air at closed throttle, you can run the s/c without one but i dont like the idea. It is annoying but you get used to it. Sounds like a jet from the outside not a car lol. Ill upload a vid.

I was a Cadwell for that trackday in the White Mk1 Clio and I saw your 205!
I couldn't believe how fast, and most of all how loud your car was!
An amazing car and I love the video!
I think if you look carefully you can see my Clio on the horison passing the Evo at the end of the main straight towards the end of the video, but you go in the pits before you caught me.

Its about 325 bhp @ fly now. I'd say 360-70 or 300bhp @ wheels is the limit. I dont see why any small fwd trackcar would need anymore than that.

Im on 195/50/15 A048's. Considering the common 309 track conversion with some 15x8 compomotives and wide arches. That way i can run 205 or even 215's. Some say its not really needed on a light car but my tyres were red hot after 10 laps, i wont have any problem getting heat into wider ones.

not many disadvantages to more grip really. you still use the a048?

you could look into a boost by gear function if you did decide you wanted a little more, but i suppose you would have to change a lot of your current spec

Yeah although ill be open to options as its never on the road!. They are the best all-rounder though, been really impressed even in the rain!. Last thing i want to be doing is buying 2 sets of 15x8's and a 2 sets of tyres :wall:

Went to dynodaze rolling road day yesterday. Wanted to see what the recent changes have made to the power.

Because it makes max power at the limiter i can adjust the power to what i want. The car made well over 340bhp when mapped but i only ever quoted figures of what the car made with the lowered limit (306bhp@7000rpm) Now i have sorted the inlet temps issue i was happy to raise the limiter back upto 8000rpm for the rolling road day.

Since it was last on the rollers for mapping i have made 3 changes

1) smaller exhaust system 2.5" insted of 3"
2) Bigger air filter pipe on the inlet of the charger
3) Raise the limiter

I was expecting 330-340bhp so was a bit shocked when this happened

Yes, first 1 was a overkill at 3". Been told by a few race exhaust builders that 2.5 is plenty big enough for 400 when no turbo is involved :)

I still have 3" off the manifold and about 600-800mm of downpipe

Are the engines expensive? If not just buy a block and build it up over time..can never have too much power and I told you a way to make it more drivable even though you have more power..


Restriction is bad, the energy that would of been used to expell the gasses is now being turned into heat and sound energy.. That's only if there's a restriction like you say..

I'm making me a new exhaust soon, that will also be a challenge to keep quiet but I have a plan :)

Tbh, im fed up with exhausts now. Dont know how other people dont have the same problem on s/c cars. Its different with turbo's as they drop the noise by a fair amount.
Thats why im just going to bite the bullet and fit a chambered box, if it losses a few ponies i dont care, its almost certain to work and at least its not going to cause me any more issues at trackdays.

If you have plenty of space under the boot floor then it's easy, just fit a twin loop backbox but the biggest you can fit in.. Or get a custom made box done similar to what you'd find on m3's, porsche's

While i have 5 mins i thought i'd update the thread.

Towards the end of last year i finally mananged to build an exhaust that keeps the noise under 98db. I had no choice other than to fit a chambered style box. It has added some extra weight but needs must!!. Unfortunately on the same day i tested the exhaust i stripped the teeth off 3rd in my gearbox at Donnington :(

I knew this would happen sooner or later asking so much of a standard engine!. I was very suprised to see the piston has actually come off the rod, i was expecting the usual snapped rod or rod bolt.

A new forged engine is in the process of being spec'd, there isn't much on the market for these engines so it will all be custom 1 off parts. I wont go into spec untill its built but im expecting well into the 400 bhp mark.


While i wait for the engine i have a few alterations to do on the car so i can put the extra power on the tarmac. Ill be looking at changing spring rates, fitting adjustable lower arms and rear turrets.

When are you thinking of doing the rear suspension. I may be selling a 309 beam already converted to turreted suspension, its got the shocks and is reconditioned with only 4 or 5 trackdays on it.

We are looking at something a little lighter, but it will take a couple of months to sort.

Yes, go back a page an you will see!!. It has around 250 lbf.ft so not big numbers compared to the turbo boys that seem to be getting away with it. I have only broken 1 so far but it spent its entire life on track!

Mine has 311 lbft so don't know what to go for pug1off sell a box for 3.5 k but it is only guarantee'd to 300 lbft so was thinking a box from another car constella seem to be the folk for that

Ford sadav box or 1.8 20v VAG box would be the best to go for!.

Its a lot of work when you could fit a dog gearkit for around 5k

When are you thinking of doing the rear suspension. I may be selling a 309 beam already converted to turreted suspension, its got the shocks and is reconditioned with only 4 or 5 trackdays on it.

We are looking at something a little lighter, but it will take a couple of months to sort.

well have a chat with pug1off as the turbo 205 was running 500lbft but i know that gearbox was a lot.

Update time!

Ill let the pictures do the talking. Its taken a long time getting this done, all that's left is some testing to try out different spring rates. I'm currently running 400lb at the rear and 500lb upfront but I have plenty to choose from. The forged engine build is taking a little longer than we expected so I have fitted another standard lump for now. Its not something to be rushed and it'll be worth the wait :D

Danny- you know me, i get things done and ill have a go at anything. Its all a learning curve and if it doesn't work just try again!!. I remember the day i was worried about fitting my first set of lowering springs lol

A fair bit of head scratching and plenty of tea consumed while I was working things out, theres nothing to complicated though if you have the fabrication skills and access to a machine shop!


That's about all the pictures I have mate. Ill have to update the thread over the next few months as big changes are on the cards ;)

Hi. I have 206 GTI 180 with stock engine. I remapping develops 186 HP (Not catalizator here), I have several friends in theirs changing and modifying cam heasd, pistons, have achieved 205 HP. But lately I've thought about installing a Rotrex compressor to mine. Use only self Track Days and sometimes at de road. I do not need anything too furious. With 220 or 230 HP I am satisfied and also do not want to change too. I have seen little of these modifications, they are more normal in TU or XU engines. Since I see you've developed this proyect a EWJ4S like mine would like to ask you some questions. I was told to power I seek only be necessary to install a Rotrex C15, and a programmable ECU without changing cams, place intercooler and larger injectors. What do you think of this ?. I will also installing a Quaife differential. Any advice is appreciated. I live in Argentina, get parts is not easy and can not risk something not work. Thank you very much
